A thin film resistor operates by controlling the flow of electrical current through a precisely deposited metallic resistive film on an insulating ceramic substrate. Unlike thick film resistors which use screen-printed paste, thin film resistors are fabricated using vacuum deposition techniques that produce a much thinner, more uniform, and more stable resistive layer.

In the ERA-6AEB105V, the fabrication process begins with a high-purity 96% alumina ceramic substrate, which provides excellent electrical insulation, high thermal conductivity, and a smooth surface ideal for thin film deposition. The resistive layer — typically a nickel-chromium (NiCr) or similar precision alloy — is deposited onto the substrate using DC magnetron sputtering. In this process, a target of the resistive alloy is bombarded with high-energy ions in a vacuum chamber, causing atoms to be ejected (sputtered) from the target and deposited onto the substrate surface. The resulting film is extremely thin (typically only a few hundred to a few thousand angstroms), highly uniform in thickness and composition, and densely packed at the atomic level.

Following deposition, the resistor film is patterned using photolithography and etching to define the precise resistor geometry. The resistance value is then fine-tuned through a laser trimming process, where a focused laser beam ablates portions of the resistive film to adjust the resistance to within the specified tolerance (±0.5% for this part). The trimming can be performed in various patterns (L-cut, straight-cut, etc.) depending on the required precision and power handling characteristics.

A protective overcoat of silicon nitride or similar dielectric material is then deposited via plasma-enhanced chemical vapor deposition (PECVD) to protect the thin film resistor element from moisture, mechanical damage, and environmental contaminants. The ERA series features an anti-sulfur termination design that eliminates silver from the electrode structure, preventing sulfur-induced corrosion failures in harsh industrial and automotive environments.

When current flows through the thin film resistor, electrons scatter off the metallic lattice, impurities, and grain boundaries, converting electrical energy into thermal energy (Joule heating). The excellent thermal conductivity of the alumina substrate efficiently conducts this heat away, allowing the ERA-6AEB105V to dissipate up to 0.125W continuously while maintaining stable resistance characteristics. The thin film structure inherently produces lower electrical noise than thick film resistors because the homogeneous metallic film provides a more uniform current path with fewer scattering centers.
